0402 High Voltage Resistor: Package, Ratings and Selection Guide
What Is a 0402 High Voltage Resistor
A 0402 high voltage resistor is a chip fixed resistor in the imperial 0402 package (metric 1005, 1.0 mm * 0.5 mm) built with thick-film or thin-film technology to withstand voltages above the standard rating. While a standard 0402 thick-film resistor is typically rated at 50 V maximum working voltage and 100 V maximum overload voltage at 1/16 W (0.063 W), the high-voltage variant pushes the working voltage to 100 V or higher while keeping the same footprint and a -55 °C to +155 °C operating range.
This component appears where board space is scarce yet tens to hundreds of volts must be handled: BMS battery monitoring, AC-DC start-up circuits, LED drivers, fast-charging protocol detection, appliance power supplies and portable medical equipment.
Four Ratings That Define High-Voltage Performance
Maximum Working Voltage. The upper limit of DC or AC rms voltage that can be applied continuously. For the 0402 package the standard value is 50 V; high-voltage series commonly reach 100 V. The actual usable voltage is the lower of the datasheet figure and √(P * R). For a 1 MΩ/1/16 W part this calculation yields about 12.6 V — power, not voltage, is the limiting factor. At 10 MΩ the result rises to roughly 40 V, where voltage becomes the binding constraint.
Maximum Overload Voltage. The peak the part can survive for a short period (typically 5 s), 100 V for standard 0402 and 200 V or more for high-voltage types. This figure covers switching transients, lightning residual voltage and insertion surges; it is not a continuous operating condition.
Dielectric Withstanding Voltage. The AC voltage applied for a specified time between the electrode and the substrate without breakdown. It depends on creepage distance and over-coat thickness, and it is the main process difference that separates a high-voltage 0402 from an ordinary one.
TCR and Long-Term Stability. High-voltage thick-film series usually show TCR of ±100 to ±400 ppm/°C, worsening at higher resistance values. In a divider network, mismatched TCR between the two resistors shifts the division ratio across temperature. Choose matched parts from the same batch and resistance decade, or move to thin film.
How Higher Voltage Is Achieved in 1.0 * 0.5 mm
- Resistor body patterning. Laser trimming shapes the resistive element into a serpentine or multi-fold path, lengthening the current path and increasing the effective insulation distance between electrodes to reduce local field strength.
- Paste and over-coat optimization. High-insulation glass-phase paste and a thicker protective layer suppress surface leakage and ion migration in humidity, improving life under 85 °C/85 % RH conditions.
- Termination control. Tight control of bottom-electrode width and the three-layer Ag/Ni/Sn plating prevents edge burrs that would trigger corona discharge.
These improvements narrow the available resistance range and raise cost. 0402 high voltage resistors typically start at several tens of kΩ; low-value segments are rarely offered in high-voltage versions.
Six Practical Selection Rules
- Derate voltage. Keep continuous working voltage within 70–75 % of the rated maximum, and stack the power derating curve on top of it at elevated temperature.
- Check both constraints. Calculate power and voltage limits and take the stricter one. Low values are power-limited, high values are voltage-limited — the most common failure origin in 0402 high-voltage applications.
- Use series connection for excess voltage. When system voltage exceeds a single part's capability, connect two or more 0402 high voltage resistors in series with identical value and tolerance, symmetric layout, and parallel grading capacitors if transients are uneven.
- Mind PCB creepage. Slot between pads or keep a solid solder-mask bridge; flux residue and dust create leakage paths in humidity. With 0402's tiny pad spacing, the board layout often fails before the component does.
- Evaluate pulse energy. For repetitive pulses, check both single-pulse energy and average power rather than comparing peak voltage against overload voltage alone.
- Run reliability tests. High-voltage designs should add HTRB, temperature cycling and humidified load tests. Automotive projects require AEC-Q200 grade and PPAP documentation.
Typical Applications
| Application | Requirement | Note |
|---|---|---|
| BMS cell/bus voltage sensing | HV divider, low drift | Multiple parts in series; TCR matching |
| AC-DC start-up / bleeder | Rectified HV, low dissipation | Hundreds of kΩ to several MΩ |
| LED driver & backlight | Constant-current setting | Surge capability matters |
| USB-PD CC pull-down / VBUS sense | Space saving | 0402 footprint advantage |
| Appliance & industrial feedback | Safety, long-term stability | Humidity life critical |
| Portable medical equipment | Small size, isolation-side sensing | Combine with system insulation design |
Sourcing Considerations
Because the 0402 high voltage resistor is a niche specification, three risks dominate procurement: standard 0402 parts passed off as high-voltage versions (visually indistinguishable), stock gaps in certain resistance decades and TCR grades forcing a redesign, and long sample lead times delaying validation.
Require the original datasheet, batch COA and traceable factory packaging, and perform incoming inspection on withstanding voltage and resistance distribution. During prototyping it pays to work with authorized channels that hold stock and offer application support.
For buyers in China, Shenzhen Shunhai Technology Co., Ltd. covers SMD resistors and passive-component kitting, providing 0402 high voltage resistor selection advice, datasheet cross-checks and small-batch samples suited to R&D validation. HuaNian Mall offers online stock lookup and self-service ordering, making it easy to compare brands, resistance decades and tolerance grades for lead time — a good fit for stable production replenishment. Using both covers the path from trial run to mass production.
FAQ
Can a 0402 high voltage resistor replace a 0603?
If board space permits, 0603 gives more margin on voltage, heat dissipation and solder-joint reliability. Use 0402 only when height or area is truly constrained, and derate rigorously.
Is it suitable for direct mains connection?
Not as a single part. Rectified mains peaks exceed 300 V, far beyond 0402 capability. Series connection plus board-level creepage and safety certification review is mandatory.
How to tell whether a 0402 is the high-voltage version?
Marking and appearance are not reliable. Verify the full part number with the manufacturer or distributor, and sample-test withstanding voltage and overload voltage.
